Polyvinyl acetal powder coating is a dry powder coating that uses polyvinyl acetal resin, such as polyvinyl butyral, as the core film-forming material and forms a coating on metal surfaces through electrostatic spraying and high-temperature curing. It combines excellent adhesion, high hardness, and good flexibility and is mainly used for the protection and decoration of metal products such as steel pipes, steel furniture, and shopping carts.
This article systematically introduces the concept, characteristics, functions, applications, selection considerations, and solutions to common problems of polyvinyl acetal powder coatings, with a focus on the specific applications of polyvinyl acetal powder coatings, to help everyone better understand what polyvinyl acetal powder coatings are and what their characteristics and functions are.

What Is Polyvinyl Acetal Powder Coating

Polyvinyl acetal powder coating is a dry powder coating that uses polyvinyl acetal resin, most commonly polyvinyl butyral (PVB), as the main film-forming material. It is applied to metal substrates through electrostatic spraying or other methods and forms a coating film through heating, melting, and curing, without the use of solvents.
Its “backbone” is polyvinyl acetal, which is produced through the acetalization reaction of polyvinyl alcohol with aldehydes such as formaldehyde and butyraldehyde. When used for powder coatings, the degree of acetalization is generally controlled at approximately 40–85 mol% to balance the resin's solubility, toughness, and adhesion to the substrate.

Characteristics of Polyvinyl Acetal Powder Coating

The main characteristics of polyvinyl acetal powder coatings are as follows.
Extremely Strong Adhesion: It has excellent adhesion to metal substrates such as steel, iron, and aluminum, and can achieve 100/100 adhesion in the cross-cut test without a primer. This is its core advantage as a metal protective coating.
Hardness and Wear Resistance: The pencil hardness of the coating film can reach H, and it also has self-lubricating properties and good wear resistance. This characteristic is particularly important in applications such as shopping carts that require frequent friction.
Impact Resistance and Flexibility: The impact strength can exceed 100 cm, using an Ø8 mm steel ball in a free-fall test. At the same time, the coating film has good elasticity and can adapt to bending and forming of the substrate without cracking or peeling.
Fair Weather Resistance: After 3.000 hours of natural exposure, the white coating film basically shows no color change and performs better than some nylon powders.
Yellowing Resistance (A Key Improvement in Modern Formulations): Traditional polyvinyl acetal powder coatings are prone to yellowing during high-temperature curing or post-heating. Modern formulations improve heat-yellowing resistance significantly by adding 0.02–5 wt% of specific antioxidants with a molecular weight of 380–1.000 and a melting point of 80–230°C. This means that the coating can better maintain its appearance during baking and long-term use.

Functions of Polyvinyl Acetal Powder Coating

The main functions of polyvinyl acetal powder coatings are reflected in the following aspects:
Protecting Metal Substrates: It has excellent adhesion to metals such as steel and iron and can form a coating film with 100/100 adhesion without a primer, effectively resisting rust and solvent attack.
Withstanding Mechanical Stress: The coating film combines high hardness, pencil hardness H, with excellent flexibility. Its impact strength exceeds 100 cm in a steel-ball free-fall test, and it does not crack or peel during bending, making it suitable for steel pipe products requiring bending.
Coating Specialized Products: It is particularly suitable for metal products requiring frequent impacts and collisions, such as shopping carts (preferred), trolleys, airport carts, water pipes, and metal baskets.
Maintaining Appearance: The coating film has excellent smoothness, with almost no pinholes or yellowing, good coloring properties, and stable appearance during long-term use.
Weather-Resistant Protection: After 3.000 hours of natural exposure, the white coating film basically shows no color change, performing better than some nylon powders.
Toughening Modification: It can be added as a toughening agent to powder coating systems such as polyester to improve the flexibility and adhesion of the coating.

Applications of Polyvinyl Acetal Powder Coating

Which fields use polyvinyl acetal powder coatings? The specific application fields are as follows:
1. Carts and Material Handling Vehicles (Core Application)
This is a preferred application field explicitly identified in patent literature, including shopping carts, shopping basket platforms, trolleys, and airport carts. Shopping carts coated with this material have smooth coating films with almost no pinholes or yellowing. The coating is difficult to crack or peel at bent sections and has excellent hardness and impact resistance.
2. Steel Pipes and Metal Tubes
It is particularly suitable for steel pipe coating. A fluidized-bed dip-coating process can be used, in which preheated steel pipes are immersed in fluidized powder to form a coating film for products such as water pipes and metal baskets.
3. Other Metal Products
The coating objects listed in patents also include pharmaceutical cans, coating layers for household appliance products, and automotive components. In addition, PVB has strong adhesion to metals such as steel, aluminum, galvanized metal, iron, and copper. It can be used as a metal primer for protection in applications such as marine vessels, bridges, and electrical appliances.
4. As a Toughening Modification Component
In powder coating systems such as polyester, polyvinyl butyral can be added as a toughening agent to improve the flexibility and adhesion of the coating, making it suitable for weather-resistant powder coatings for coils. It can also be used as an auxiliary base material in powder coating formulations.

How to Choose Polyvinyl Acetal Powder Coating

When selecting polyvinyl acetal powder coatings, we may face the problem of not knowing how to choose. Based on our industry experience, we recommend focusing on the following aspects when selecting polyvinyl acetal powder coatings.
1. Check the Key Resin Parameters
The performance of polyvinyl acetal resin is determined by several key indicators, which should be confirmed first during selection:
(1) Melt Flow Rate (MFR): This is the most critical processing parameter. The MFR needs to be controlled within the range of 1–200 g/10 min. If the MFR is too low, such as below 1. the coloring properties and adhesion of the coating film to the substrate will be insufficient. If the MFR is too high, such as above 200. impact resistance decreases, and excessive flow during melting can easily lead to uneven coating thickness or even sagging.
(2) Degree of Acetalization: The preferred range is 40–85 mol%, with 50–85 mol% being more commonly used. If the degree of acetalization is too low, the hydrophilicity of the resin increases and water resistance becomes insufficient. If it is too high, there are too few residual hydroxyl groups, which may affect adhesion.
(3) Particle Size: The average particle size of the powder should preferably be 10–150 μm, and the maximum particle size should not exceed 250 μm. Excessive particle size affects coating smoothness and thickness uniformity.
2. Check the Formulation System
Polyvinyl acetal powder coatings are generally not a single resin powder but exist as dry-blended systems. The system should be selected according to the application:
(1) Acetal-Pigment System: It is produced by dry blending polyvinyl acetal powder with pigment powder. The difference between the average particle sizes of the pigment and resin powder should preferably be less than 100 μm. The weight ratio is generally 0.5/100 to 50/100 (pigment/resin). It is suitable for general protective applications requiring coloration.
(2) Acetal-Polyamide System: It is dry-blended with nylon powders, such as nylon 11 and nylon 12. The weight ratio of resin to polyamide should be between 20/100 and 100/5. This system can further improve hardness, impact resistance, and adhesion to the substrate and is a preferred formulation for material handling products such as shopping carts.
3. Consider Application Requirements and Performance Verification
The final selection needs to be based on specific performance requirements:
(1) Requirement for Primer-Free Adhesion: Polyvinyl acetal inherently has strong adhesion to metals such as steel and iron. If further enhancement is required, an acetal-polyamide system can be selected.
(2) Focus on Yellowing Resistance and Appearance: If the coated product needs to withstand high temperatures or prolonged post-heating, confirm whether antioxidants with a molecular weight of 380–1.000 and a melting point of 80–230°C have been added to the formulation, and control the residual aldehyde content in the resin to ≤1.000 ppm to reduce pinholes and yellowing.
(3) Define the Application Scenario: The acetal-polyamide system is preferred for shopping carts and trolleys. For steel pipes, metal baskets, and similar products, the acetal-pigment system or acetal-polyamide system can be selected according to coloring requirements.

Common Problems and Solutions for Polyvinyl Acetal Powder Coating

The most common problems encountered during the use of polyvinyl acetal powder coatings are mainly reflected in the following aspects. Based on our industry experience, we propose corresponding solutions to help effectively solve the powder coating problems you may encounter.
1. Poor Solvent Resistance, Coating Film Easily Dissolved by Organic Solvents
Problem: The coating film dissolves or swells after contact with organic solvents. This is particularly noticeable in applications involving solvents, such as circuit printing, where the polyvinyl butyral component is easily dissolved by solvents in conductor materials.
Possible Causes: Traditional polyvinyl acetal powders contain a large amount of residual components originating from the modification process, such as unreacted compounds, by-products, and catalysts. These residual substances hinder the crosslinking reaction, resulting in insufficient solvent resistance of the cured material.
Solutions: Use crosslinkable porous polyvinyl acetal powder instead of ordinary powder. Fully crosslink and cure the coating through UV irradiation, electron-beam irradiation, or heat treatment to form a coating film with excellent solvent resistance.
2. Pinholes and Yellowing on the Coating Surface
Problem: Pinholes appear on the coating surface after application, and the coating turns yellow, affecting appearance quality.
Possible Causes: The residual aldehyde content in the resin is too high, or the formulation lacks an effective antioxidant system. Polyvinyl acetal is prone to yellowing during high-temperature curing or post-heating.
Solutions: Control the residual aldehyde content of the resin and add an appropriate amount of antioxidant, with a molecular weight of 380–1.000 and a melting point of 80–230°C. At the same time, control the moisture content of the powder to below 2.5 wt%, preferably below 2.0%, to ensure surface smoothness.
3. Insufficient Impact Resistance of the Coating Film
Problem: The coating film cracks or peels when subjected to impact, and the impact resistance does not meet the application requirements.
Possible Causes: The melt flow rate (MFR) of the powder exceeds the suitable range. An excessively high MFR results in reduced impact resistance. In addition, an improper mixing ratio of polyvinyl acetal and polyamide can also reduce the impact resistance of the coating film. Impact resistance decreases when the weight ratio exceeds 100/5.
Solutions: Control the MFR within the range of 1–200 g/10 min. When using a polyvinyl acetal-polyamide dry-blended system, control the weight ratio between 20/100 and 100/5. preferably between 50/100 and 100/10.
4. Uneven Coating Film Thickness
Problem: The coating film has significant thickness deviations, with some areas being too thin or too thick, affecting protective consistency and appearance.
Possible Causes: Improper powder particle size distribution or the electrostatic shielding effect during spraying makes it difficult for powder to deposit on edges and corners. Insufficient powder flowability can also make it difficult to control coating thickness during application.
Solutions: Control the average powder particle size at 10–150 μm and the maximum particle size below 250 μm to ensure a reasonable particle size distribution. Powder coating additives containing polyvinyl butyral can be added to increase the amount of charge during electrostatic spraying and improve powder deposition on edges and corners.
5. Insufficient Adhesion to the Substrate
Problem: The adhesion between the coating film and the metal substrate is insufficient, resulting in local peeling or detachment.
Possible Causes: The degree of acetalization of the resin deviates from the suitable range, or the melt flow rate is too low, below 1 g/10 min, resulting in insufficient adhesion between the coating film and substrate. In an acetal-polyamide system, an excessively low PVB ratio, below a weight ratio of 20/100. also significantly reduces adhesion to the substrate.
